Ford Fusion and Escape Hybrid Battery Replacement: Costs and Common Faults

What a Ford Fusion or Escape hybrid battery really costs, why "Stop Safely Now" is often not the pack, and which Ford packs can be rebuilt.
Our five pack tiers are set prices — $600, $1,000, $1,400, $2,100 and $3,500, installation at our shop included — and those are fixed for the Prius and CT 200h. On a Ford Fusion or Escape Hybrid the pack tier works the same way, but install labour varies by model, so we confirm the labour side at the free diagnostic before you commit to anything.
Ford owners get thin information online because most hybrid battery content is written for Toyota. The Ford system is genuinely different, and several of its common failures look exactly like a dead traction battery while being something else entirely.
What is different about the Ford hybrid system?
Ford has run two completely different battery chemistries. The dividing line is roughly 2013.

Both generations are air-cooled. A fan pulls conditioned cabin air across the pack through a vent — in the Fusion it's low on the rear seat side bolster, in the Escape it's in the cargo area. Block that vent with luggage, a dog crate or a booster seat base and the pack runs hot. In Arizona that matters more than it does anywhere else.
Ford also puts the 12V battery in the trunk on the Fusion and C-Max, and the hybrid system leans on it hard. A tired 12V produces symptoms that read like catastrophic hybrid failure.
What does "Stop Safely Now" actually mean?
It means the powertrain control software has detected a fault it is not willing to keep driving through, and it is shutting the hybrid system down in a controlled way. Pull over. It does not tell you the traction battery has failed — it is a generic shutdown message that dozens of different faults can trigger.
On Ford hybrids we commonly see it caused by:
- A weak or failing 12V battery, or corroded 12V terminals in the trunk
- A failed high-voltage battery cooling fan or a clogged intake vent
- Battery Energy Control Module (BECM) communication faults
- Inverter or transaxle coolant pump failure, which cooks the electronics loop
- Genuine traction pack cell imbalance or a dropped module
The message alone is not a diagnosis. Neither is a wrench light. The stored codes are the diagnosis, and the only way to know is to read them and then load-test the pack module by module.
Which Ford faults get misread as a failed traction pack?
The 12V battery is the single most common misread on the Fusion. It sits in the trunk, it lives through Phoenix summers, and when it drops below the threshold the hybrid system needs to close the high-voltage contactors, the car throws warnings that look terminal. A 12V battery runs $100 to $400. That is a very different afternoon from a pack replacement, and it's why we test the 12V and the hybrid pack separately before quoting anything.
Second most common: the pack cooling fan. Ford's fan draws cabin air, so it also draws cabin dust, pet hair and carpet fibre. When airflow drops, the pack heat-soaks and the battery control module starts logging deterioration codes for a pack that is still mechanically fine.
Third: coolant pump failures on the 2013+ lithium cars. The inverter and transaxle share a low-temperature coolant loop with its own electric pump. When that pump quits, you get shutdown messages, not a temperature gauge.
Codes worth knowing if you've already had it scanned: P0A80 points at the traction pack itself, P0A7F at measured deterioration, P0AA6 at a high-voltage isolation fault, and P0A94 at the DC/DC converter that keeps the 12V system alive.
Which Ford hybrids can be rebuilt and which cannot?
This is the honest divide, and it's better you know it now than on the phone.
The nickel-metal hydride cars — Escape Hybrid 2005–2012, Fusion and Milan Hybrid 2010–2012 — are built from individual modules. Those respond well to module-level testing, balancing and replacement, which is what our rebuilt tiers are. Annual reconditioning is worth doing on these to keep cells balanced.
The lithium-ion cars — 2013+ Fusion, C-Max, 2020+ Escape — are a different animal. The cells are packaged differently, the battery control module tracks state-of-health in a way that doesn't tolerate mixed cell ages, and some repairs require module-level programming. Options on these are narrower and depend entirely on what the diagnostic finds. Sometimes the answer is that the fault isn't the pack at all, which is a better outcome for you anyway.

Ford install labour differs from a Prius, so that portion is confirmed for your specific car at diagnosis. Full detail is on the pricing page. The only extra we sell is new nickel-plated bus bars with stainless nuts at $99. Mobile installation at your home or workplace is a $250 add-on — it is not free.
On warranty: labour is included for the full term, coverage is not prorated, and it transfers with the vehicle if you sell it. The term depends on the pack you choose, from 6 months on Essential to 5 years on new OEM. Details are on the warranty page. Ford's own hybrid component coverage is separate from ours.
Why does Arizona change the answer?
Heat is the dominant variable in how any hybrid pack ages, and Ford's cabin-air cooling means the pack is only ever as cool as the air you give it. A Fusion parked outside all summer in Phoenix, driven with the A/C set high and a blocked rear vent, ages its pack materially faster than the same car in a mild climate. Interior heat soak above 150°F on a closed car is normal here in July, and the pack sits in that.
Two things you can control: keep the rear cooling vent clear of cargo, and use the A/C rather than vent air on long summer drives — the pack breathes what the cabin breathes.
