Prius EGR cleaning: valve, cooler and intake ports
Every 1.8-litre Prius slowly clogs its EGR system with carbon. Cleaned in time, it's routine maintenance that can clear up misfires and knock. Left alone, a clogged EGR system is the most common thing behind a Prius head gasket failure. We clean the whole path, not just the valve.

What the EGR system does on a Prius
EGR stands for exhaust gas recirculation. The engine feeds a small, measured amount of exhaust back into the intake, which lowers combustion temperature and helps efficiency. On the 1.8-litre Prius that exhaust goes through three parts:
- The EGR cooler, which uses engine coolant to cool the exhaust before it goes back in.
- The EGR valve, which controls how much flows.
- The EGR pipe and the ports cast into the intake manifold, which spread it across the cylinders.
Carbon from the exhaust, plus oil vapour from the crankcase ventilation, gradually bakes onto all of them. The intake manifold ports are usually the worst, and they're the part a quick clean never reaches.
Signs your Prius EGR is clogged
- A check engine light with P0401 (insufficient EGR flow) or misfire codes P0300–P0304.
- Rough idle or a shudder when the engine starts up mid-drive.
- Knocking or pinging when accelerating or climbing a grade.
- Hesitation under load.
- Gas mileage slowly falling off.
Poor MPG is where EGR and the battery get confused
A weak hybrid battery also costs mileage, and makes the engine run more. We test the battery at the same visit so you don't clean an EGR system to fix a battery problem — or buy a battery to fix a carbon problem.
Educational, not a diagnosis
P0401 and misfire codes point at a system, not a part. A misfire can also be a coil, a plug, an injector or a head gasket that's already failing — and EGR cleaning won't fix a gasket that has already gone.
What a full EGR cleaning includes
- 1Cowl panel and wiper linkage removed for access — on the 2010–2015 Prius the EGR cooler sits at the back of the engine, toward the firewall.
- 2EGR valve removed and cleaned, and checked for smooth operation.
- 3EGR cooler removed and cleared, and checked for leaks. A leaking cooler gets replaced, not cleaned.
- 4EGR pipe cleaned.
- 5Intake manifold removed so its EGR ports can be scraped clear — the step a spray-can clean skips.
- 6Throttle body cleaned, and a new PCV valve fitted.
- 7Everything goes back on new gaskets, coolant topped up and bled, codes cleared and the car road tested.
When to have it done
- Past about 100,000 miles on a 1.8-litre Prius, Prius v or Lexus CT 200h, if it has never been done.
- As soon as P0401, misfire codes or engine knock show up.
- With any head gasket repair or engine swap. Skipping it leaves the cause in place.
- When you're putting a new hybrid battery into a high-mileage car. Keeping the engine healthy protects what you just spent on the battery.
Phoenix heat doesn't clog the EGR system by itself, but it takes away margin. An engine already running hot and uneven from restricted EGR flow is working harder on a 112°F afternoon with the A/C on full.
